A Practical Guide to Pallet Wrapping Machines for Australian Distribution and Manufacturing Operations

From a distance, every pallet wrapping machine looks kinda the same, a turntable, a film carriage, a stretch wrap cycle. But try running the wrong configuration in a busy distribution centre for 12 months and that impression will quickly change. What looked okay on paper starts causing problems every day: film snapping under tension, loads turning up dented, operators spending ages adjusting things manually which is supposed to be handled by the machine. Getting the config right the first time is a heck of a lot cheaper than having to sort it out afterwards.

Containment Force Is The One Thing That Really Matters

Most machine specs list wrap cycle settings: speed, how fast the carriage moves, and how many times the film wraps around the load. But it’s rare for them to mention actual containment force, the tension that’s applied to the load that actually determines whether it arrives still in one piece. Containment force is made up of a few different things: how much the film is pre-stretched, how much tension is applied, how much of the film overlaps each wrap, and how many times the machine goes through the cycle; it’s not just a fixed number for pallet wrapping machines.

The same machine is going to produce a different containment force on a dense, uniform load compared to some tall, lopsided, or lightweight load unless you adjust the wrap settings each time. In Australia, where pallets are being passed from truck to train to forklift, so are from handling point to handling point, it’s actually containment force consistency that determines what kind of damage rate you’re going to get. And a lot of businesses are using the factory’s default wrap settings without even checking if it works for their actual products, and that’s their quality risk that they only find out about when some poor blokes turn up with a damage claim.

Film Selection Can Actually Have A Bigger Impact On Performance Than Most Buyers Think

Linear low density polyethylene stretch film is the standard for pallet wrapping in Australia, but the different types can have really different outcomes in pre-stretch dispensing systems. Machines with fixed pre-stretch ratios might struggle to keep up with all the different LLDPE formulations out there; use the wrong film and you get breakage under tension, inconsistent wrap quality, and your pre-stretch rollers start to wear out early.

And the thing is, they behave a bit differently from the standard virgin LLDPE, so machine settings that work for one might not be right for the other. So, if you buy your film and machine from a supplier who’s actually tested the two together and can tell you what settings work, that can save you a bunch of hassle down the line.

Sizing The Machine To What Your Actual Operation Is Doing

A turntable pallet wrapper with a 30 to 40 second wrap cycle is supposed to be able to handle 60 to 80 pallets an hour in some fantasy world of continuous production. But the reality is, in a real distribution centre, you’ll be lucky if you get 30–50% of that, and that’s after you factor in things like pallet placement, film roll changes and messing around with the machine. And then there’s the fact that seasonal demand swings in food, retail and agribusiness will push your operation way past the capacity of a machine that’s sized for average output.

If you’re processing a mix of pallets in one go, you’ll need to factor in the time it takes to switch to a different wrap programme into your calculations of how many pallets you can actually handle.

What The Specification Sheet Doesn’t Account For About Warehouse Layout?

Rotating turntable machines require sufficient clearance for pallet entry and exit on at least two sides, as well as sufficient clearance overhead for the film carriage when loaded at the maximum pallet height. Facilities with low ceiling heights or constrained loading dock layouts may prefer rotating arms despite what the throughput analysis might recommend.

Fully automated machines connected to conveyors require significantly more electricity than semi-automated standalone machines. Facilities built in Australia using old electrical systems may require an upgrade of the panel prior to installation, something that will usually not show up in the machine quote but comes up immediately on site inspection. Floor load capacity at the intended location of the machine has to be confirmed according to the combined weight of the machine in operation and the maximum load weight.

Machine Maintenance In Australian Climate Conditions

Warehouse facilities in Australia in summer may raise ambient temperature above the operational range for certain components used in electronics controls. Machines without proper ventilation of control panels have components which fail faster than standard service intervals, based on the assumption of average temperate climate conditions.

The pre-stretch roller surface wears out as a function of the abrasive properties of the film and level of dust in the air. Machines near grain handling facilities, construction and chemical plants need to check the pre-stretch roller surface more often than recommended by manufacturers. Having local inventory of highest-wear components like pre-stretch rollers, drive belts and film carriage brake pads allows for much quicker machine repairs without parts delivery. Chain and belt tensions have to be checked periodically as well due to thermal expansion caused by seasonal temperature variations.
